iPhoto export error

When I try to export 1500 photos to my FireWire HD (40 GB w/ 38 GB free) or to another folder on my HD (20 GB w/ 4 GB free) I get this message:
"Caution - There is not enough disk space to complete that operation"
I have checked each image for file size and all appear fine. No image shows unusually large file size. The iPhoto Library folder is 1.38 GB in size.
I am running iPhoto 4.0.3
